I would try to trim out the inner angle iron framing with some sheet metal and see if I could get a good seal. If you can get a good flat surface you may try to use a flat gasket and see if that helps.

If I trim it out then the charcoal grate would become permanent and I still want it to be able to come out. Would I make a huge mistake if I just made a new frame on the outside edge of this one and insulated it well?

This looks to me like the outside wall of this cooker is really 1" and the frame for the door to seal against is only 1-1/4" angle. I only mention this because this is the hottest spot on this type of unit, and this may continue to burn the paint off due to it's close proximity to the FB.

So rodcrafter, do you think that regardless of what I do there, I will always be losing paint due to heat? I know I am going to repaint around that area with high heat.

If you would measure the thickness of the square tube on the door I could better answer that question. But if it is 1" then yes there's not enough insulation between the FB and the top of the door.

You could pop rivet a piece of aluminum plate over that area instead of doing all that extra work. Just an idea
Looks at a piece of meat and wonders how many ways can I smoke that.

I like that idea. I may just do that and paint some high heat around that bottom 1/3.
